problem with this coil was with the first layer,

this layer is part of the primary, which carries high voltage AC at medium  high frequencies,

there was a distance of about 1/32" between the wire and the edge of the bobbin,

this means that the HV wire is only 1/32" away from the grounded core,

thin margin on the right>

well great!

here is the rev 2 print, simplified a bit, and we flipped the winding directions, looks like i put the coil on the mandrel opposite of the way it was wound, happens all the time, can't win a coin toss, good thing we quit buying lotto tickets,  :D
